Check it in a with a bag. If you declare you have a firearm in a checked bag, the TSA is legally required to inspect the bag in front of you, then you are required to lock it, which they are not legally allowed to open, and the airline will make damn sure they don't lose your bag, because if they do they are in big shit.
Probably doesn't work with a fake gun, but a starter pistol counts, and you don't need a license for one.

I would prefer not to have to check any bags though.

Actually though...
It's not really done yet. I could have it done in time for PAX if I really want to, but I don't know that it's worth rushing it. Especially since this is the first project I am doing on [my brother's] 3D printer, so we're still working out the kinks and trial and error and such. Not much money spent either! I bought a kilo of the printing material for $25, and that will be more than enough to print a gun or two.

I havent messed with 3D printers myself but I have friends who have dabbled in them. General consensus is that they are very tedious machines.
